A Look Inside the GENV External Wastegate

Released at SEMA in 2017, the GenV wastegate range was part of 3000+ new products unleashed on the market. Just another wastegate, right? Wrong! The GenV External Wastegate range has proven itself in the heart of Motorsport time and time again since its release. Want to know how we did it and what makes it different?

20 Years of Research & Development

Going back to the drawing board on an entire wastegate range with 20 years of research and development, manufacturing experience and feedback from customers, racers, and motorsport engineers all around the globe meant a severe rethink – not just a tidy up! The GenV range is more than a design change or minor upgrade; it’s an architecture to build on. Taking all that feedback and experience on, the only thing our engineers kept was the inlet & outlet flange orientation so that just about anyone could benefit from the new advanced design.

Developing the GenV External Wastegate

Developing the GenV External Wastegate range was an intensive 2-year project, taking in years of data collection and market analysis. Each housing size from the traditional two-bolt 38mm housing, through all V-Band solutions from 40mm up to 60mm, were CFD optimised to ensure no matter which sizes our customers purchased, they had the highest possible flowing valve on the market. Many CFD and analysis design features were incorporated at this time, other than the wastegate body itself. The observant eye will notice features on both the valve itself and the valve seat as well.

Why is a High Flowing Valve Important?

 In simple terms, the more your valve flows, the more control you have. Increasing the flow increases the ‘tuning window’ available on a given set-up, further increasing with improved wastegate priority. A well-man prioritised, high-flowing wastegate allows you to fit a smaller gate, and remember, #SmallerLighterFaster.

Market-leading Thermal Performance

The design features on the valve also aid with the next part of the design process, ensuring the GenV range has market-leading thermal performance. There are a few principles to ensuring you have the most thermally stable and reliable wastegate on the market, and they are; 

  1. Maximising energy transfer through the gate itself.
  2. Reducing the amount of heat that will then get to the actuator housing.
  3. Ensuring the actuator itself is robust.

Minimising Heat Transfer into the Actuator Housing

A high flowing wastegate is an efficient one, and this means less heat left in the gate, assuming all other things are equal. On top of this, computer modelling and analysis allowed our Engineers to adopt design features that minimised heat transfer into the actuator housing and finally ensured the springs and the diaphragm itself was ahead of the game. Further to the basic design, Thermal Composite Insulators have introduced either side of the valve guide, further reducing the thermal transfer.

Cycle Testing the GENV External Wastegate at 1200° C (2192° F)

With Thermal Performance in hand & drastically improved over our nearest rival, the entire concept was put the test – Over 3 Million cycles were performed over our various wastegate sizes. Cycle testing, at 1200° C (2192° F) was always part of the planned program and each variant was put to the test and all predictions and modelling validated on gas stands in-house. To put that into perspective, the most demanding motorsport expectations are generally around 1100° C (2012° F) so we wanted to make sure our customers had headroom.

Standard

Designed to be the highest performing actuator housing on the market. Our testing indicates that our “off the self” housing quickly has the best control and highest fatigue resistance. Thermal gas stand testing reveals that this housing outperforms the nearest competitor by over 200% – this is WITHOUT using the standard optional water cooling. Add in the 360° Rotatable Housing, all spring combinations included and 1/8 NPT pressure ports, and you have a formidable foundation to build the range upon.

Motorsport

For the most demanding environments on earth, you can’t go past the Motorsport variant of our GenV External Wastegate range. On top of GenV’s market-leading thermal stability and performance, the motorsport version includes a CFD driven heat sync, further distancing the actuator from the source of heat. The heat sync is designed to dissipate the energy into the surrounding air while still proving uncompromised valve actuation and performance.

Compressed Gas

While the more common boost control strategies involve the use of an actual boost signal from your turbocharger to move the actuator around, a compressed gas set up (more commonly known as Co2, due to the gas most often used) uses an independent signal reference at much higher pressures for more control and a larger ‘tuning window’. The hardware consists of a much softer spring; however, the diaphragm and actuator housing are subjected to high pressures and require quite specific components that the GenV Compressed Gas variant is built around.

Position Sensor Options

Available for the GenV standard, Motorsport and Compressed Gas Version, is a wastegate position Hall Effect (HE) sensor. Data is power as they say, and the wastegate valve position is no different. The GenV position sensor utilizes a unique hall effect, non-contact position technology that allows the GenV range to run housings with no holes to leak boost, while not being affected by thermal demands like a contact sensor would. No leaks, no melting, just reliable data.

(HP) High Pressure

If 26 psi of base mechanical pressure isn’t enough, the GenV range still has you covered with the HP variants. With options up to 50psi of base mechanical spring pressure, the HP is where it is at for high-pressure petrol & diesel engines. Remember this 50psi is just base pressure – With some reference signal manipulation and boost control strategy, you could be talking 2-3 times that in actual manifold pressure if desired.

Turbosmart is proud to announce that the KTM X-BOW GT2 Series will now use the award-winning electronic wastegate

The full carbon fibre monocoque designed KTM X-BOW GT2 Series is a brand-new vehicle for KTM. Weighing 1,048kg, boasting a 600bhp Audi 5-cylinder turbo engine and an aerodynamically perfect design alongside an FIA approved GT roll cage.

The Award Winning Electronic Wastegate

Aimed at GT2 class cars, a contender to the Porsche GT2, Audi R8 GT2 and Lamborghini Huracan GT2. “The electronic wastegate will be used in the KTM X-BOW GT2 cars running in the new Fanatec GT2 European Series. Plans including an outing in the SPX-class in NLS and the 24 H race at the Nürburgring Nordschleifeamongst other events,” said KTM product Manager Lukas Barth, adding “We are experiencing outstanding support from what looks to be an extremely motivated team that is working with a lot of love for detail. It’s great to work with Turbosmart! ”The award-winning eWG electronic wastegate debuted at SEMA 2019 is at the centre of great publicity, being the first electronic external wastegate in the market. It has received support from the biggest ECU names in the industry as a highly tunable and very capable motorsport upgrade.

GT2-Project

Turbosmart UK General Manager Ben Lawson commented, “I have been a huge fan of the X-BOW and KTM brand for many years, so when approached to assist with the GT2-project, I was excited by the opportunity of working with such an innovative brand and knew that the eWG would provide the performance the team were looking for. The communication throughout has proven to be vital in the project-knowing that the project was a time-sensitive one. We were able to coordinate our engineering teams’ technical support and feedback received from the developers fast and efficiently whilst also ensuring a smooth product supply process through our local distribution network. It has been a great project to work on, and I very much look forward to the future together.”

Reviewing the Electronic Wastegate (eWG)

KTM X-BOW GT2 Developer Bernhard Ehrlich commented, “As we have been working with electronic wastegates for some years now, the Turbosmart eWG is easy to set up! From our point of view, the Turbosmart product has a good speed of position changes and control at the limits (max open, max closed). No other manufacturer has comparable electronic wastegates at more reasonable pricing.”

How Does An Intercooler Work?

What is An Intercooler?

An intercooler is a device that helps to cool air as it passes through the engine of a car or truck. By cooling the air, the intercooler helps improve the engine’s performance and prevent overheating. There are two main types of intercoolers: air-to-air and air-to-water. Air-to-air intercoolers use air to cool the air passing through the engine, while air-to-water intercoolers use water to cool the air.

Intercoolers are often used in high-performance cars and trucks with turbocharged or supercharged engines. By cooling the air before it enters the engine, the intercooler helps to increase the amount of air the engine can take in. This, in turn, helps improve the engine’s power and performance. Intercoolers are also sometimes used in diesel engines.

What is the Purpose of An Intercooler?

The primary purpose of an intercooler is to cool the air that the turbocharger or supercharger has compressed before it enters the engine. By cooling the air, the intercooler reduces the chances of knocking and allows for more air to be forced into the engine, which can increase power output. Additionally, cooling the air can also help reduce emissions.

An intercooler can be used on both turbocharged and supercharged engines. When used on a turbocharged engine, the intercooler is located between the turbocharger and the engine. On a supercharged engine, the intercooler is typically located between the supercharger and the engine. Intercoolers can be air-to-air or air-to-liquid. Air-to-air intercoolers use ambient air to cool the compressed air from the turbocharger or supercharger. Air-to-liquid intercoolers use a liquid coolant to cool the compressed air from the turbocharger or supercharger.

How Does An Intercooler Work?

An intercooler uses a series of fins and plates to dissipate heat. The air or fluid is forced through the intercooler, and the fins help to transfer the heat from the air or fluid to the surrounding atmosphere. This process helps to keep the air or fluid cool, so the engine or system can run more efficiently. Additionally, an intercooler can prolong the life of an engine or system by preventing overheating.

When the air is compressed by a turbo/supercharger, it gets hot very quickly. Therefore, its temperature climbs and its oxygen content (density) drops. When the air is cool, an intercooler provides a denser, more oxygen-rich air to the engine. Therefore, improving the combustion by allowing more fuel to be burned. 

It also increases reliability as it provides a more consistent temperature of air intake to the engine. This allows the air-fuel ratio of the engine to remain at a safe level.

The Two Type of Intercoolers

1. Air-to-Air Intercooler

An air-to-air intercooler is a device used to cool the air compressed by a turbocharger or supercharger. Intercoolers are a vital part of forced induction systems, as they help reduce the engine’s intake temperatures, which in turn helps to increase power and efficiency. There are two main types of air-to-air intercoolers: front mount and top mount. Front-mount intercoolers are usually more extensive and effective than top-mount intercoolers, but they can be more challenging to install. Top-mount intercoolers are easier to install, but they may not be as effective at cooling the air.

Air-to-air intercoolers work by passing the compressed air from the turbocharger or supercharger through a series of fins or coils. These fins or coils help dissipate the heat from the air, which helps to cool it down. The cooler air then flows into the engine, where it can help to increase power and efficiency. Intercoolers can be made from various materials, but aluminium is often used because it is lightweight and has good thermal conductivity.

If you want to add an air-to-air intercooler to your forced induction system, there are a few things to consider. First, you need to make sure that the intercooler will fit in the space that you have available. Second, you must decide whether you want a front-mount or top-mount intercooler. Finally, you need to choose a material that will be durable and effective at cooling the air.

Advantages:

  • Simplicity
  • Lower cost 
  • Less weight

This also makes it by far the most common form of intercooling.

Disadvantages:

  • Longer intake length due to having to get the intercooler to the front of the car
  • More variation in temperature than air to water.
Placement

The best placement for an air-to-air intercooler is at the front of the vehicle. The “front-mount” is considered to be the most effective placement.
When the engine layout or type of the vehicle do not permit the “front-mount” placement, the intercooler can be mounted on top of the engine or even on its side. These placements will often require additional air ducts or scoops to route the air directly into the intercooler. However, these are not considered practical. This is because the airflow is not as effective. Thus, the intercooler can suffer from heat soak from the engine when the external airflow drops.

2. Air-to-Water Intercooler

An air-to-water intercooler is a type of intercooler that uses water to cool the air charge coming from the turbocharger or supercharger.

The main advantage of an air-to-water intercooler over a traditional air-to-air intercooler is that it can provide a much denser charge of air to the engine. This results in more power being produced by the engine, as well as increased fuel efficiency.

There are several disadvantages to using an air-to-water intercooler, however. One is that they are generally more expensive than traditional air-to-air intercoolers. Another disadvantage is that they require a constant supply of water, which can be difficult to maintain in some climates. Finally, air-to-water intercoolers can be more difficult to install than traditional air-to-air intercoolers.

Advantages:

  • This makes them well suited to complex installations where space, airflow and intake length are an issue. Water is more efficient at heat transfer than air. Thus, it has more stability to be able to handle a broader range of temps.

Disadvantages:

  • However, this system requires the added complexity, weight and cost of a radiator, a pump, water, and transfer lines. Typical applications for these are industrial machinery, marine and custom installs that don’t allow the easy fitment of an air to air, such as a rear-engined
  • vehicle.
Placement

The air to water can be mounted anywhere in the engine bay as long as the radiator is mounted in a position with good airflow or a Thermo fan attached to it.
